Aerodynamic

The aerodynamics assembly group develops and manufactures all aerodynamic components, such as the front and rear wings.  

Development starts with the design of various concepts using CAD software (Siemens NX). The designed geometries are then checked for the fluid mechanical properties using a CFD simulation (STAR CCM+). In the process, various scenarios, such as longitudinal travel and curved travel, can be simulated.   To ensure good comparability with practically measured values from the wind tunnel or from flow-vis tests, the simulations are constantly being adapted to reality and refined.   A large part of the aerodynamics assembly group deals with the production of the previously developed components. From mold making to the final assembly of the parts with the racing vehicle, everything is produced as far as possible independently in our workshop.  

Driverless


The Driverless category of Formula Student is about driving a Formula Student racing car around a defined track without a driver with the help of an autonomous system of sensors, actuators and algorithms. The Driverless brewing group is responsible for the entire autonomous system, which consists of hardware and software. On the hardware side, this includes the sensors, actuators and the computer system. We use the sensors to recognize the environment and determine the driving status of the vehicle. The additional steering actuator with connection to the existing system enables automatic steering in addition to manual steering. We use the car's existing electric motors to accelerate. The computer system processes the sensor data and sends instructions to the actuators. The race tracks in the driverless category are marked out by blue cones on the left and yellow cones on the right, with orange cones for special markings (e.g. start/finish). The software uses these features to recognize the route and find its way through the course. The software on the computer system processes the data in four steps: Perception, SLAM, Path Planning and Controlling. The choice of actuators and the construction of the connections is done in cooperation with the other assemblies, while the members of the assembly develop the software themselves, with the exception of a few functions from public libraries. We use the Formula Student Driverless Simulator to test our software virtually. To validate the simulation we use a small prototype carrier based on a commercially available “hoverboard” with a tubular frame.

Electrics

The Electrics assembly is responsible for the electrical side of the vehicle. In addition to the safety electronics, the driver interface and the wiring harness, the powertrain, consisting of the high-voltage accumulator, the inverter and the electrical machines, naturally also falls within the scope of an electric race car.

For this purpose, circuit boards are designed, assembled and tested, embedded software for microcontrollers is developed and, especially in the area of accumulators, mechanical 3D models are constructed.

Suspension

In the chassis assembly group, we take care of the development, production, assembly and adjustment of the chassis. During the development phase at the beginning of the season, the negative characteristics of the previous season's chassis are improved. On the other hand, it can also happen that some components of the chassis have to be adapted to possible changes in the regulations. 

Development is followed by the production of the chassis components. Due to the sometimes high complexity of the components, they are largely manufactured by external companies. However, we also manufacture small parts ourselves using our milling and turning machine. 

Finally, the chassis is assembled and adjusted. The wheel carriers with the integrated planetary gears are an example of a component that requires a lot of assembly work. In principle, each team member has the opportunity to work out their own ideas and test them in real racing conditions.

Vehicle Dynamics

Die Baugruppe Vehicle Dynamics ist für die Steuerung des Fahrzeugs zuständig. Das heißt in dieser Baugruppe wird die Software geschrieben, die auf dem Steuergerät
des Autos läuft.Diese Software beinhaltet mathematische Modelle, die beispielsweise die Ansteuerung der Motoren, Torque-Vectoring und das Einlesen der Sensoren regeln.


In addition, this assembly creates simulations modeling the vehicle's driving dynamics on a race track to improve the software's mathematical models.

Monocoque Chassis

The chassis assembly deals with the main element of the race car, the mono. The tasks of this assembly include simulating the layer structure, which ensures improved torsional stiffness. 

The monocoque is manufactured using the prepreg autoclave process, in which pressure and heat are used to ideally cure the fiber matrices laid in advance.

The goal is to provide a safe environment for the driver while still remaining as light as possible.

Statics

The Statics Team belongs to the static assemblies. The assembly is divided into two sub-assemblies: Business Plan and Cost Report. 

In the business plan, a fictitious market idea is developed, with the main object being our car. This is further developed and answers are sought to questions in the technical, marketing and financial areas as well as to a "deep dive scenario". At the event, the business plan will be presented to the judges, who we should convince to "invest" in our market idea. 

The Cost Report is known for the collaboration between static and dynamic assemblies, because here all components that are attached to the car must be listed (BOM). There is also the "Cost Understanding" part, where decisions regarding the car have to be explained in an understandable way, and the "Real Case Scenario".

Media & Marketing

In the Media & Marketing assembly group, we are responsible for the team's external presence. This happens via social media, our website, but also via any kind of print media. 

We accompany the work process with photos and videos and then edit them afterwards. We develop concepts for print media, videos, foiling, digital content and much more. 

A big part with us is taking care of the social media, like Instagram, Facebook, LinkedIn and more. Furthermore, we design the team clothes and support the static assemblies with e.g. the design of the posters and PowerPoint presentations.

Quality Management

In quality management, we work across departments with all assemblies and try to optimize all processes from development to production and assembly.

 

The basis for this is the maintenance and organization of the folder structure and product data. Based on the CAD, the components can be analyzed by means of FMEA and possible expensive errors in production can be avoided. Furthermore, we support our own in-house production and try to develop work processes and make them more efficient and resource-saving. So that we can continue to perform at the highest level of quality.

Workshop Management

Workshop management is not about being a janitor for the premises. We are responsible for safety, logistics, warehousing, maintenance of machines, material procurement and the training of team members on the machines.

 

The basis for this is the planning and execution of inventories, machine maintenance, safety instructions as well as mastering the logistical challenges of a season with regard to production, machine utilization and events.
